Thanks again for your help :) Like you said, the female tabs do not protrude very far outside the top/bottom plates.herefor I do not think even shorter or chamfered studs would be the best solutions, but the solution should be your last suggestion, more flex to the female tabs or the studs. More flexible studs has the advantage of looking very nice and professional, but is very hard to print without support. More flexible female tabs has the disadvantage of looking less professional, but is a lot easier to print. Therefor I have chosen the second solution, which you can find as v1.2 :) If this will solve the problem, I will design a v1.3 with the same features, but with a more professional look.

<p>You're getting there :)</p><p>1) Still have pretty much the same problem I'm afraid. The way you designed it makes it very strong. The walls are thick.</p><p>The female tabs turn out 2mm thick and since they do not protrude very far ouside the top/bottom "plates" they are incredibly rigid and flexes virtually nothing in ABS. I barely manage to mate them now but it weakens the female tabs and they break/deform in the corner where they meet the top/bottom plate.<br></p><p>Maybe if printed in nylon it would work. Maybe mating will work better if the studs were chamfered so the female tabs don't need to be stressed so much, though they would still be hard to take apart when mated.<br></p><p>I think introducing more flex to the female tabs or the studs mount might be tsomething to consider.</p>

@thorn, thanks for your test print en suggestions. I have adjusted the model with a lot of small differences and this main improvements: 1) The studs are now 0.8mm shorter. Mating should be a lot easier now. 2) Overall clearance is updated from 0.25mm to 0.4mm. Difference between stud radius and stud hole radius is therefor now 0.8mm, which should be a perfect fit now?

I like the design. However I have a few suggestions. I've printed them in natural ABS, at 0.2mm layer height, 0.4mm nozzle and they are impossible to mate without modification. I would either make the studs shorter or maybe even better add slits down the top/bottom sides to make the female tabs flexible. More clearance around the studs would also be nice, they bind a bit for me.
